Modern engines utilize aluminum alloy cylinder heads to save weight and improve heat dissipation. However, when steel spark plugs remain threaded into aluminum heads for 100,000 miles or more, galvanic corrosion and carbon buildup lock the threads together tight.

Applying high torque to a seized spark plug risks stripping the delicate soft aluminum threads right out of the cylinder head—requiring expensive Heli-Coil or Timesert thread insert repairs. Here is the safe, chemical-first procedure to back out stuck spark plugs without galling the aluminum head.

Why Spark Plugs Seize in Aluminum Heads

Two primary factors lock spark plugs into cylinder heads:

  1. Galvanic Corrosion: Dissimilar metal contact between steel plug shells and aluminum threads creates white aluminum oxide scale.
  2. Combustion Carbon Build-Up: Carbon baked onto the exposed bottom threads of the plug shell creates a mechanical wedge as you attempt to back the plug out.

Step-by-Step Safe Removal Guide

Step 1: Always Work on a 100% Cold Engine

Never attempt to remove spark plugs from an aluminum head while the engine is hot or warm. Aluminum expands at a higher rate than steel when heated, binding the threads tighter. Let the engine sit overnight until completely cold.

Step 2: Clean the Spark Plug Well

Blow compressed air down into the spark plug well to remove dirt, sand, and debris that could drop into the cylinder once the plug is removed.

Step 3: Chemical Soak Deep Into the Spark Plug Well
